Five Signs Your Process Cooling System Needs Attention

A reliable process cooling system is essential for stable plastics manufacturing, consistent mould temperatures, efficient cycle times and controlled energy use.

As production demands change, existing cooling infrastructure can become undersized or inefficient, leading to quality issues, rising costs and reduced output.

Recognising the early warning signs can help manufacturers take action before performance, reliability or productivity are affected.

1. Cycle times are gradually increasing

Cooling can account for a significant proportion of the moulding cycle.

If cycle times are increasing without an obvious change elsewhere in the process, reduced flow rates, insufficient cooling capacity or unstable temperatures may be contributing.

Even a small increase in cycle time can significantly reduce output across a full production run.

2. Mould temperatures are fluctuating

Consistent mould temperature is essential for repeatable production.

Variations in water temperature, pressure or flow can contribute to inconsistent mould conditions and may affect part quality, dimensions and surface finish.

Operators may compensate by adjusting processing parameters, but this can hide the underlying cooling issue.

3. Chillers are running continuously at maximum capacity

A chiller operating close to maximum capacity for long periods may indicate that production demand has outgrown the original system design.

This can become particularly noticeable during warmer conditions or periods of higher output, when little spare cooling capacity is available.

4. New machines have been added without reviewing cooling demand

Adding or replacing machinery changes the overall cooling requirement and can place additional demand on pumps, pipework and temperature control equipment.

A system that was correctly sized several years ago may no longer be suitable for current production requirements.

5. Energy costs are rising despite similar production levels

Older equipment, inefficient pumps, incorrect system sizing or poor control can increase the amount of energy required to deliver the same cooling performance.

Manufacturers may also be missing opportunities to reduce mechanical cooling demand through technologies such as free cooling.

Do not automatically replace like-for-like

When a chiller reaches the end of its useful life, replacing it with another unit of the same capacity may seem like the simplest option.

However, this assumes the original system is still right for the factory.

Before replacing equipment, it is worth reviewing actual cooling demand, flow rates, required temperatures, chiller capacity, pumps, pipework, temperature control and future production plans.

Opportunities for free cooling and improved system controls should also be considered.

Looking at the complete cooling process can reveal issues that replacing a single piece of equipment may not solve.

For example, increasing chiller capacity will provide limited benefit if undersized pumps or restricted pipework prevent the required flow from reaching production.

Summit Process Cooling works with plastics manufacturers to assess complete cooling systems and develop solutions around current production requirements, future capacity and energy efficiency.
